Fornitore di macchine di servizio e movimentazione (e ora anche di sistemi per la stampa digitale) per le aziende del cartone ondulato, Castaldini si distingue per flessibilità delle proposte e coerenza delle scelte. Esperienza, carattere e una visione chiara del mercato hanno segnato le tappe di crescita di questa azienda, che si è aperta al nuovo, integrando al proprio interno competenze e abilità diverse. "Ciò che ci rende diversi da altri operatori che hanno un’offerta paragonabile alla nostra - suggerisce Enrico Galloni, responsabile commerciale di Castaldini - è la capacità di ascoltare, per mettere poi a fuoco le soluzioni ottimali, modulando le risposte ai tempi, alle possibilità e agli obiettivi dei nostri clienti, grandi o piccoli che siano". Nei fatti, Castaldini lavora per interpretare in modo corretto le esigenze dei clienti e ottenere il meglio nei diversi contesti, evitando di imporre soluzioni complete (di cui comunque dispone) già pronte o valide per tutti. "Insomma, l’integrazione del parco macchine esistente presso i trasformatori con soluzioni su misura non si limita a costituire il 70% del nostro fatturato - spiega Galloni - ma consolida anche quel rapporto di fiducia e collaborazione maturato con gli interlocutori nel corso degli anni". E che continua a rafforzarsi, giorno dopo giorno, accompagnando lo sviluppo del comparto.
Il plus dell'automazione
Sull’evoluzione del settore cartotecnico ha pesato molto la necessità di automatizzare processi e produzione. Alle aziende si chiede, infatti, di produrre sempre di più e in tempi ridotti, mentre il mercato del lavoro lamenta una certa rigidità e il reperimento del personale può rivelarsi talvolta un’impresa ardua. In questo scenario, per non perdere le opportunità di crescita, l’automazione diventa per le imprese l’unica strada percorribile. Non a caso, la domanda di soluzioni di questo tipo è concentrata nei Paesi caratterizzati da alta intensità di capitale ed elevato costo della manodopera, come il Nord America, l’Australia e soprattutto l’Europa Occidentale (Italia in particolare). Intuita la tendenza con un certo anticipo, Castaldini è intervenuta per tempo sulla propria catena produttiva, investendo in soluzioni tecnologicamente avanzate. A tal proposito, è stata fondamentale l’acquisizione della FET di Bologna, un’azienda di primo piano nel campo dello sviluppo di soluzioni hardware e software su PC e PLC per impianti di automazione industriale. "Con questa “tessera” - spiega il manager - abbiamo completato un mosaico complesso, tanto che ora possiamo proporre soluzioni d'avanguardia, oltretutto passibili di ulteriori sviluppi nel tempo. In passato affidavamo a realtà esterne il montaggio delle parti elettroniche sui nostri sistemi - prosegue Galloni - ma oggi controlliamo direttamente queste operazioni strategiche: impieghiamo dispositivi elettronici di prima qualità, sviluppando in casa i software di gestione delle linee".
In particolare questo vale per i programmi di supervisione della movimentazione, che permettono di tracciare in tempo reale tutti i passaggi che si verificano nella fabbrica, associando a ogni prodotto le informazioni relative alla sua destinazione. "Si tratta - precisa il manager - di informazioni "virtuali", che risiedono nella memoria di un PC e sono controllabili e modificabili da tastiera". A ben vedere, dunque, il termine “automazione” assume, in Castaldini, un significato ampio: non è più solo un mezzo per sostituire le macchine alle persone nelle operazioni di trasformazione o di trasporto, ma diventa meccanismo essenziale di un’integrazione di processo, che permette di correlare informazioni fondamentali ai beni lavorati, agevolandone tracciabilità e gestione.
Una trama coerente
L’alto livello tecnologico delle soluzioni proposte e l’ampiezza dell’offerta sono comunque il frutto di una pianificazione accurata. "Offrire al cliente un servizio completo è l’obiettivo che abbiamo perseguito con forza - afferma Enrico Galloni - sfruttando l’esperienza accumulata in oltre trent’anni di lavoro e perfezionando, al contempo, integrazioni o collaborazioni di alto livello in campo industriale, per fornire risposte in linea con la domanda di mercato". Oltre all’acquisizione della lucchese Flexo Splicer Sacc (macchine per l’industria di sacchetti di carta a fondo piatto), rilevante è stata la partnership stretta con la multinazionale svedese ABB Flexible Automation, finalizzata alla fornitura di robot palettizzatori Actipal.
"Siamo infatti riusciti a sviluppare e brevettare una pinza di presa particolare (la Master Hand) specifica per il cartone ondulato, che simula alla perfezione il movimento di un operatore. Gli Actipal hanno superato i test più impegnativi - racconta Galloni - e dal prossimo anno saranno prodotti in serie: per inciso, va detto che il successo va attribuito sia al nostro know how sia alla disponibilità di ABB (che ci ha riconosciuti come system integrator) nello sviluppare un progetto comune".
Castaldini ha scommesso anche su settori relativamente giovani, destinati a crescere in un prossimo futuro, come la stampa digitale su cartoni di grande formato, utilizzati per la realizzazione di display e POP. "Distribuiamo infatti in esclusiva per l'Italia le stampanti Aprion Digital, concepite per offrire stampe digitali di alta qualità anche sulle tirature brevi. Confidando nelle potenzialità di sviluppo di questo comparto, abbiamo creato una divisione ad hoc (la Digital Division) e abbiamo organizzato un servizio di assistenza mirato: grazie a un buon training, i nostri tecnici, elettronici e meccanici, hanno acquisito dimestichezza con le nuove stampanti digitali e sono ora in grado di guidare i clienti nello sfruttare al meglio la nuova tecnologia". Ma non è tutto. L’impiego innovativo ed efficace degli LGV nel settore del cartone ondulato può essere, forse, la sorpresa che in un prossimo futuro ci riserverà Castaldini, la quale ha avviato, a tal fine, accordi mirati con costruttori di carrelli guidati a laser.

A supplier of service and transportation machines (and now also digital printing systems) for corrugated cardboard manufacturers, Castaldini is noted for the flexibility of its designs and the coherence of its range. Experience, character and a clear vision of the market have underlined the stages in the company’s growth. It is open to innovation, integrating expertise and diverse skills.
“The thing which makes us different from other companies offering a similar range to ours,” suggests Enrico Galloni, Castaldini’s commercial director, “is our ability to listen, and then to come up with the best solutions, matching the demand to the time, the possibilities and to the objectives of our customers’, whether they are large or small”.
In fact, Castaldini endeavours to correctly interpret the customers’ requirements and to come up with the best solution in different contexts, avoiding the imposition of complete solutions (which are, however, available) ready made and applicable to all. “All in all, the integration into the processor’s machine pool of made-to-measure solutions is not limited to the 70% of our business,” explains Mr. Galloni, “but also strengthens the relationships of trust and collaboration built up with our customers over the years”. And continues to strengthen, day after day, together with developing
the sector.
The advantage of automation
The need to automate processes and production has had a major impact on the development of the paper-making sector.
Companies are required to produce more and more in a shorter time, while the labour market suffers from a degree of rigidity and finding staff is often difficult. With this scenario, in order not to miss opportunities for growth, automation has become the only route for companies to follow.
It is no coincidence that the demand for this type of solution is concentrated in countries characterised by high capital intensity and high labour costs, such as North America, Australia and especially Western Europe (particularly Italy).
Seeing this trend well in advance, Castaldini has taken prompt action in its own production process, investing in technologically advanced solutions.
In this regard, the acquisition of FET in Bologna was fundamental. This is a top-ranking company in the field of developing hardware and software solutions for PC and PLC for industrial automation equipment.
“With this ‘tile’ - explains the manager- we have completed a complex mosaic, so that now we are in a position to offer leading edge solutions, which are likely to increase in the future.
In the past, we relied on outside companies for the assembly of the electronic components of our systems - continues Mr. Galloni - but today we have direct control of these strategic operations: we use top quality electronic components, developing the line management software in-house”.
This is particularly true for the handling supervision programs, which allow all the routes through the factory to be traced in real time, linking to every product the information relating to its destination. As the manager explains, “This is ‘virtual’ information which is stored in the memory of a PC and can be controlled and modified from the keyboard”.
It is clear to see, then, that for Castaldini the word ‘automation’ takes on a wider meaning: it is not only a way of replacing personnel with machines in the processing or handling operations, but becomes the essential mechanism for the integration of the process, allowing information fundamental to the manufactured goods to be correlated, thus aiding traceability and management.
A rational scheme
The high technological level of the solutions offered and the comprehensive nature of the range are the result of careful planning.
“Offering the customer a complete service is the objective we have actively pursued - Enrico Galloni confirms - taking advantage of the experience gained in more than thirty years, and at the same time perfecting our integration and collaboration at the top level of the industrial field, in order to provide responses in line with the demands of the market”.
As well as the acquisition of the Lucca company Flexo Splicer Sacc (machines for the flat-base paper bag industry) there has been a fruitful close partnership with the Swedish multinational ABB Flexible Automation, aimed at the supply of the Actipal palletisation robot.
“In fact, we have been able to develop and patent a special pick-up grip (the Master Hand) specifically designed for corrugated cardboard, which perfectly simulates the movements of an operator.
The Actipal machines have passed the most rigorous tests,” says Mr. Galloni, “and from next year they will go into series production: incidentally, it should be pointed out that the success is attributable both to our know-how and to the helpfulness of ABB (who accepted us as systems integrator) in the development of a joint project”.
Castaldini has also put its faith in relatively young sectors, certain to grow in the near future, such as digital printing on large format cardboard, used for the manufacture of displays and POPs.
“In fact we are the exclusive distributors for Italy of Aprion Digital printers, designed to provide high quality digital printing, even for short production runs. Confident in the potential for development in this sector, we have set up a special division (the Digital Division) and organised a targeted assistance service: thanks to excellent training, our electrical and mechanical technicians have become familiar with the new digital printers and are now in a position to advise customers in exploiting the new technology to the full”.
But that is not all. The innovative and effective use of LGVs in the corrugated cardboard sector could perhaps be the surprise which in the near future could bring
Castaldini, who started it with
this aim, targeted agreements
with manufacturers of
laser-guided trucks.

History
Founded in 1970 by Silvano Castaldini, the company has always designed and manufactured machines for processors of corrugated cardboard. So, when the managers (Michele Piovan and Graziano Galletti), who had shared their commitment and energies with the founder, took over Castaldini in 1997, they came into possession of a healthy, competitive company with a thousand possibilities. Their commitment has enabled the company to grow even more, as much as 15% per annum: today, strengthened by a commercial network made up of direct sales representatives, agents or distributors who guarantee its presence and services all over the world, Castaldini is a sound industrial institution with a turnover of 14 million Euro and 60 employees, offering a complete range of automatic machines for the paper-making sector: pallet transport systems; rollers; binding, pressing, guidance and film-dispensing systems; unwinding machines; loaders for processing machines; cleaners and stackers for the collection of tear-off tabs; robotised palletisation units with anthropomorphic arms; management software and now also Aprion digital printing machines.

Veloce e automatico
Il pulitore impilatore IFP di Castaldini è nato per sfruttare appieno tutte le potenzialità dei fustellatori rotativi, le macchine ad alta produttività le cui prestazioni erano sino ad ora vanificate dalla lentezza delle operazioni a valle di raccolta e impilatura. Il pulitore permette un’agevole caduta del rifilo espulso dalla fustella (90% del rifilo totale), mentre l’impilatore è in grado di effettuare un cambio pila ad alta velocità e senza arrestare l’introduttore del rotativo; oltre a ciò, un particolare sistema di lance consente un cambio pila realmente non-stop. Un’altra caratteristica di IFP è che la velocità del tappeto di raccolta è più bassa di quella del pulitore; in questo modo, la qualità di impilamento delle casse è indipendente dalla velocità macchina. Grazie alle operazioni di squamatura, inoltre, IFP permette di dare consistenza a formati realizzati con cartone poco rigido oppure ricchi di cordonature trasversali: le scatole squamate una sull’altra, infatti, si sostengono a vicenda e consentono impilamenti stabili anche con formati prima difficili da gestire. Insonorizzato, sicuro e flessibile, IFP di Castaldini vanta le stesse prestazioni sia con le pile sia con le mazzette.

Speedy and automatic
Castaldini’s IFP stacking cleaning device has been created to fully exploit all the potential of the rotary die-cutters, high production machines whose performance was up to now hindered by the slowness of the operations of collecting and stacking downstream. The cleaner enables an efficient fall of trimmings expelled from the die (90% of total trimmings), while the stacker can perform high-speed stack change without stopping the rotary introducer; as well as that, a special launching system enables a non-stop rapid stack change. Another feature of the IFP is that the speed of the collecting belt is less than that of the cleaner; thus stacking quality is independent from the machine. Thanks also to the scaling off operation, the IFP can lend solidity to formats made with flimsy cardboard or cardboard with cross ribbing: scaled down boxes placed on top of each other allow a stable stacking also with formats that are difficult to handle. Insulated, safe and flexible, Castaldini’s IFP can boast the same performance with both stacks and with bundles.
