News BEVERAGE Per aumentare l’efficienza delle linee produttive del Gatorade nel proprio stabilimento trevigiano, PepsiCo si è affidata all’esperienza di Auteco e alle soluzioni Rockwell Automation: un impegno congiunto che ha portato ottimi risultati. Con l’arrivo della stagione estiva, crescono anche le occasioni per cimentarsi in gare all’aperto o escursioni, attività piacevoli che, complice il caldo, provocano però un’elevata sudorazione e la necessità di reintegrare i liquidi e i sali minerali perduti. Fra i reintegratori, il Gatorade (un marchio PepsiCo) è sicuramente uno dei più apprezzati, e proprio il suo largo e crescente successo commerciale ha imposto l’ottimizzazione delle linee dove viene prodotto. Lo scorso settembre, mese in cui la domanda è inferiore, PepsiCo ha pertanto avviato il revamping del proprio stabilimento di Silea, vicino a Treviso. Nonostante la minore richiesta temporanea, l’intervento è stato particolarmente delicato, poiché nel periodo autunnale bisogna comunque predisporre le scorte per soddisfare i picchi estivi, senza dimenticare che l'impianto deve poter sempre funzionare al massimo livello. Collaborare, con fiducia La realizzazione del nuovo software di gestione produzione è stata affidata ad Auteco Srl. Specializzata nell'automazione e nel controllo di processo, l’azienda di Stradella (PV) ha utilizzato le soluzioni Rockwell Automation, multinazionale americana che raggruppa marchi importanti nel settore dell'automazione industriale come Allen-Bradley, Reliance Electric, Breter, Guardmaster e Rockwell Software. Dalla loro collaborazione è nato un sistema di controllo in grado di gestire, in modo automatico, il carico dei serbatoi in cui vengono preparati i concentrati e gli aromi necessari alla produzione di bibite dal sapore differente. Inoltre, attraverso un supervisore e un pannello operatore PanelView 1000 di Rockwell Automation, è possibile gestire direttamente le singole ricette del processo, sia per quanto riguarda il dosaggio dei componenti automatici, sia le aggiunte manuali. L'intera produzione, infine, sfrutta un sistema di supervisione all’avanguardia, basato su un PLC SLC 500 di Rockwell Automation. È così possibile impostare anche una serie di funzioni automatiche per il lavaggio dell'impianto, oltre a registrare tutte le variabili di processo acquisite e le operazioni effettuate. Un software per il processo I tecnici di Auteco, impiegando soluzioni all’avanguardia e già testate a livello industriale, hanno messo a punto un software in grado di gestire, in modo semplice, l’intero processo produttivo di Gatorade. Le materie prime, provenienti dai diversi depositi, vengono infatti miscelate per creare i batch di sciroppo; quest’ultimi vengono poi stoccati nei singoli serbatoi prima di essere diluiti con un’opportuna quantità di acqua, e subire i processi di sterilizzazione (PHE, UHT e microfiltrazione) che precedono l’imbottigliamento asettico. Una procedura lunga e articolata, insomma, che i responsabili di PepsiCo avevano chiesto ad Auteco di ottimizzare e semplificare, sostituendo il precedente software di produzione basato su tecnologie meno efficienti. La medesima linea produttiva permette di produrre differenti gusti di Gatorade: una caratteristica che consente di sfruttare al massimo l’impianto ma che, allo stesso tempo, impone di velocizzare le variazioni produttive. Questo compito, in passato, richiedeva tempi lunghi, con impatti negativi sulla produttività, anche per la necessità di controllare manualmente alcuni processi. Integrazione ed efficienza Con il revamping realizzato da Auteco, come anticipato, l’intera gestione è affidata a un PLC SLC 500 di Rockwell Automation. Proprio l’impiego di questa piattaforma di controllo modulare, che coniuga potenza e flessibilità, ha permesso di programmare una serie di ricette produttive che l’operatore deve semplicemente richiamare sfruttando la semplicità dei pannelli operatore PanelView 1000. L’impostazione di una nuova produzione (per esempio, passare dal gusto arancia al limone) può così avvenire in modo pressoché immediato, con pochi interventi sullo schermo “touch screen”, lasciando che sia poi l’impianto (in modo autonomo) ad attivare i processi necessari alla nuova produzione e verificare il perfetto funzionamento di ogni singola operazione. Tutto ciò è reso possibile dalle capacità di comunicazione Peer to Peer di SLC 500, che consente di inviare e ricevere messaggi dagli altri controllori dell’impianto o comunicare via Ethernet con ulteriori processori; la stessa rete Ethernet, inoltre, garantisce il collegamento con il gestionale e supporta il sistema di allarmistica per mettere in allerta il personale incaricato di intervenire in caso di malfunzionamenti. Proprio il perfetto coordinamento di ogni singola operazione ha insomma permesso di creare una linea produttiva che, come un atleta vincente (sia concessa la similitudine) punta a raggiungere le migliori prestazioni. Among the reintegrators, Gatorade (PepsiCo brand) is surely one of the most appreciated, and the very fact of its broad and growing commercial success has required the optimisation of the lines where it is produced. Last September, month in which demand is low, PepsiCo in fact started up the revamping of its works at Silea, close to Treviso. Despite the temporary lower demand, the operation was in fact particularly delicate, in that the autumn period is the time for replenishing stocks to satisfy the summer peaks, without forgetting that the system has to always be able to function to full capacity. Faithful cooperation The creation of the new production management software was entrusted to Auteco Srl. Specialised in the automation and in process control, the Stradella (PV) based concern used the Rockwell Automation solutions, the US multinational that groups together important brands in the industrial automation sector such as Allen-Bradley, Reliance Electric, Breter, Guardmaster and Rockwell Software. From their cooperation a control system has been created capable of automatically managing the loading of the tanks containing the concentrates and the aromas needed for producing different flavored beverages. As well as that, by way of a supervisor and a Rockwell Automation PanelView 1000 operator panel, the single process formulas, as well as the automatic dosing of the components, including additions by hand can be managed. The entire production exploits a leading-edge supervision system based on a Rockwell Automation PLC SLC 500.Thus a series of automatic functions for cleaning the plant can be set, as well as for registering all the process variables acquired and the operations that have been carried out. Process software The Auteco technicians, using leading-edge solutions already tested at industrial level, have devised a software capable of running, in a simple manner, the entire Gatorade production process. The raw materials, from various deposits, are in fact mixed to create the syrup batches; the latter are than stored in the single tanks prior to being diluted with the correct amount of water, and undergo sterilisation processes (PHE, UHT and microfiltering) before being bottled aseptically. A long and complex process, that the PepsiCo heads asked Auteco to optimise and simplify, replacing the preceding production software based on less efficient technologies. The same production line enables the production of the various Gatorade flavors: a feature that enables the max exploitation of the plant but that, at the same time, entails speeding up the production changes. This task in the past required a lot of time, with harmful effects on production, this also due to the need for manually controlling some processes. Integration and efficiency With the revamping done by Auteco, as anticipated, the entire management is entrusted to a Rockwell Automation PLC SLC 500. This very use of this modular control platform, that marries power and flexibility, has enabled the programming of a series of production formulas that the operator can simply call up on the ultrafriendly PanelView 1000 operating panels. The settings for a new production (for example going from orange to lemon flavor) can thus be done almost immediately with just a few adjustments on the touchscreen, leaving the system to independently activate the processes needed for the new production and check the perfect functioning of each single operation. All this is also made possible by the Peer to Peer capacity to communicate of the SLC 500, that enables the sending and receival of messages from the other plant controllers or communication via Ethernet with further processors; the selfsame Ethernet what is more guarantees the connection with the management system and supports the alarm system to alert the personnel in charge in the event of a malfunction. Indeed perfect coordination of each single operation has enabled the creation of a production line, that like a champion athlete (if one permits the comparison) aims at reaching top performance.
